Die casting is a metal casting process characterized by pressing molten metal into a cavity under high pressure. The mold cavity is created using two hardened tool steel dies that have been machined into shapes and work similarly to the injection mold during processing.
Most die castings are made of non-ferrous metals, especially zinc, copper, aluminum, magnesium, lead, tin and tin based alloys. Depending on the type of cast metal, a hot or cold chamber machine is used.
Foundry equipment and metal molds represent a huge capital cost, which often limits the mass production of the process. Die-cast parts are relatively simple to manufacture and involve only four major steps, keeping the incremental cost per product low. It is especially suitable for a large number of small and medium-sized castings, which is why die casting produces more castings than any other casting process. Die castings are characterized by a very good surface finish (according to casting standards) and dimensional consistency.
Two variants are non-porous die casting for the elimination of porosity defects; and direct injection die casting for zinc castings to reduce scrap and increase production.
